Manifold melted!

Quick low down

123d
2010
110k miles

Smoke started pouring out the manifold a few months back, AA recovered and it’s been parked up. I managed to strip it down to pop out the manifold. It has a hole in it, melted! (See attached pic). The swirl flaps all look intact.

So, question
What would have caused this? EGR ?

Happened to mine mate, not sure what the cause was but if you buy a new one it'll set you back £650 for the part alone!
Recommend you try quarry motors if your near that way.

Great! Im in midlands , got a few bm scrap yards around here so will check with them first. Rather know what the root cause is ... don’t want it happening again.

Is your motor fine now? How longs it been since it was changed ?

Egr sticking open

That's why I set these to stay closed all the time in a remap

I had a feeling it may be something to do with the EGR.

So is it a case of removing and cleaning the EGR and refitting? Or does it need replacing once they are prone to stick?

The position sensor is probably not measuring were the valve position is

Remove the egr and check its movement to see if it's stuck open and clean it so it returns to closed position

Then have get the ecu software set so the egr is closed all the time (like closing and locking a door)

If you fit egr blanking bungs (it's like bricking a doorway up) you will still need to get the software codes in the ecu removed so why do it twice

Pick up a second intake manifold from a 120d or 123d and remove the swirl flaps,rod and rod bushes

Did you have any engine lights on the car before this problem happened?

My 2008 123d has just been taken back to where I got it from its covered 93000 miles and they've just informed me the same has happened
